Project Overview

A network security company developed a handheld encrypted WiFi device for field personnel, outdoor operations, and emergency response teams. The device provides a secure wireless access point with hardware-accelerated AES-256 encryption in a pocket-sized battery-powered form factor.

Challenge

  • RF performance in small form: Achieving strong WiFi coverage from a 60x90mm board with integrated antennas and no external antenna option. The compact size limited antenna element dimensions and ground plane area.
  • Hardware encryption: Dedicated crypto processor required high-speed bus to the main SoC with minimal latency, while the crypto chip’s high switching noise needed isolation from sensitive RF circuits.
  • Battery life: Target 8-hour continuous operation from a 5000mAh battery required aggressive power management across WiFi radio, encryption processor, and main SoC.
  • Regulatory compliance: Multiple country RF certifications (FCC, CE, TELEC) with different band restrictions required a flexible RF front-end design.

Solution

  • RF-optimized 6-layer stackup: Dedicated RF ground plane directly under the antenna layer with unbroken copper pour. Antenna matching network on the top layer with integrated ceramic chip antennas achieving -2dBi gain.
  • Noise isolation: Physical separation between crypto processor and RF section with a ground-stitched isolation wall. Separate filtered power domains for RF and digital sections.
  • Power architecture: Dynamic power management with 4 power states (active, idle, sleep, deep sleep). WiFi radio duty-cycling with intelligent scheduling around encryption bursts to minimize peak current draw.
  • Multi-band flexibility: Software-selectable RF filter banks for different regulatory domains, allowing a single hardware revision to support global certifications.
